How to Replace a Floor Pan (Step-by-Step Guide)

Replacing a rusted floor pan is one of the most common repairs in classic car restoration. Whether you're working on a Jeep, Chevy truck, or classic car, this guide will walk you through the process of removing damaged metal and installing a new replacement floor panel.


Tools You’ll Need

  • Angle grinder with cutting wheel
  • Spot weld drill bit
  • MIG welder
  • Clamps or vice grips
  • Measuring tools
  • Safety gear (gloves, eye protection)

Step 1: Remove the Rusted Floor

Use a grinder or cutting tool to remove all rusted or damaged sections of the floor. Be sure to cut back to solid, clean metal to ensure a strong repair.

Step 2: Clean & Prep the Area

Remove any remaining rust, paint, or debris. Apply weld-through primer to protect the metal and improve weld quality.

Step 3: Test Fit the New Floor Pan

Place the replacement panel into position and check alignment. Trim edges if necessary to achieve a tight, accurate fit.

Step 4: Weld the Panel

Clamp the panel in place and begin welding along seams or factory weld points. Take your time to prevent warping the metal.

Step 5: Seal and Protect

After welding, apply seam sealer and protective coating to prevent future rust.
